The physical properties of nonwoven fabrics are primarily determined by the characteristics of the fibrous web. The selection of a web formation process depends largely on fibre length. Traditional manufacturing methods for staple fibres evolved from textile carding, while shorter fibres have historically been processed using wet-laid techniques similar to papermaking. These established technologies continue to be widely used, alongside modern spun-laid processes that form webs directly from continuous filaments as they exit an extruder.
Since fibrous webs possess limited mechanical strength, they require additional bonding processes to produce fabrics with practical performance characteristics. Needle punching is one of the most widely used mechanical bonding techniques. In this process, barbed needles repeatedly penetrate and withdraw from the fibrous web, entangling the fibres to create a strong and durable structure. The needles are mounted in a non-aligned arrangement to maximize fibre interlocking while allowing efficient release during withdrawal, resulting in a bonded nonwoven fabric suitable for demanding industrial and commercial applications.
